Every NPI programme with us follows a phase-gated process with defined outputs, quality checks, and stakeholder sign-offs at each stage before moving forward.

We review your design files, BOM, and specifications and immediately conduct a cross-discipline DFM review across PCB, harness, and mechanical elements. Issues are flagged and prioritised before the first prototype is built.

First prototype built in 24–72 hours using production-equivalent processes and components where possible so the prototype genuinely reflects what the production unit will look and behave like.

Prototype tested for functionality, reliability, and compliance. Test results and DFM feedback fed back to the design team and the iteration cycle begins. Each iteration is tracked and documented until the design is locked.

A controlled pilot run built and subjected to first article inspection validating process capability, test coverage, and workmanship standards at controlled volume before production release is approved.

NPI programme closed with a full production-ready package - DFM sign-offs, validated test fixtures, production work instructions, and complete documentation handed to the production team for seamless scale-up.

Problem
A medical OEM had already lost 14 weeks and significant budget on two failed prototype runs with a previous EMS partner due to design-manufacturing mismatches that weren't identified until assembly. Launch was at risk.
Solution
We conducted a full cross-discipline DFM review on kick-off, identified 11 critical issues across PCB layout, harness routing, and enclosure fit, and ran two structured iteration cycles before moving to a validated pilot run.
Outcome
