The Challenge

A critical industrial system held hostage by import dependency.

Wire harnesses for high-power industrial gas engines are precision-engineered assemblies – managing power distribution, signal routing, and communication across demanding environments where reliability is non-negotiable. For the clients in this programme, every harness variant was sourced from overseas suppliers, creating two compounding problems.

First, cost. Imported harnesses carry a significant price premium (duties, logistics, currency exposure, and the supplier’s own margin). For a system requiring 100+ distinct harness variants, that premium compounds into a material cost burden on every unit produced.

Second, supply risk. Dependence on a single overseas source for a critical component of a 5000 HP gas engine system creates a fragile supply chain – one that becomes acutely exposed during global disruptions, currency swings, or supplier capacity constraints. The clients needed a domestic alternative that matched the specification and performance of the imported product without compromise.

Our approach

Reverse engineering & documentation

With no original design drawings available, our team reverse-engineered the existing imported harnesses — capturing every connection detail, wire routing, gauge specification, and connector type to create a complete, accurate set of manufacturing drawings from scratch.

Wire gauge requirement analysis

Current carrying capacity, voltage drop, and thermal requirements analysed for every circuit in the harness ensuring each wire gauge was correctly specified for the actual operating demands of a 5000 HP gas engine environment.

Interference & insulation parameter selection

Shielding requirements, insulation material selection, and routing geometry defined to protect signal integrity and ensure electrical safety in the high-EMI, high-temperature operating environment of an industrial gas engine installation.

Domestic alternate BOM development

A complete BOM developed for each harness variant with domestic alternate components sourced to identical or equivalent specifications. Every alternate qualified against the original parameters to ensure no compromise in quality, performance, or reliability.

Harness design, manufacture & testing

All 100+ harness variants designed, manufactured, and tested entirely at our Gandhinagar facility from first prototype through to production quantities, with 100% continuity testing and validation on every assembly.

The Fix

The scale of this programme is worth understanding. A 5000 HP gas engine system is a complex piece of industrial infrastructure and its wire harness requirement reflects that complexity. 100+ distinct harness variants covers the full spectrum of power distribution, instrumentation, control, and communication wiring across the engine and its ancillary systems.

Every one of those variants was taken through the full JINST design and manufacturing process:

  • Reverse-engineered from the existing imported product with full drawings created
  • Wire gauge, insulation, and shielding specified for the actual operating environment
  • Domestic alternates sourced and qualified to the same specification
  • Manufactured and tested at our Gandhinagar facility
  • Supplied to PSU and private sector clients in the oil and gas sector

The result was a fully indigenous harness supply programme delivering the same performance as the imported product at a significantly reduced cost, with the supply chain security of domestic manufacturing.

The Outcome

Full import substitution achieved across 100+ wire harness variants for a 5000 HP industrial gas engine system. Cost reduced, supply chain dependency eliminated, and the entire programme designed and manufactured at JINST’s facility in Gujarat supporting Make in India and Aatma Nirbhar Bharat for a critical industrial infrastructure application.
